Battery warning light flickers after alternator replacement

I saved my low mile alternator from my 1997 Safari when the tranny went out and junked it. My 01 Astro has 140k now, and decided to use replace the original alt with the Safari alt - the volts were reading a bit low and due to miles didn't want to end up stranded like I had in my Safari. The alternators looked identical except the pos post was a bit larger on the Safari alt, so I drilled the connector out a bit to fit. Now, the volts read a solid 14 all the time running by the voltage gauge in the van and confirmed by my multimeter but the red battery light comes on intermitently. The red light never came on in the safari with this alt or the Astro before the alt change. Any clue? obviously the red light has nothing to do with voltage output, what could cause this annoying light to be lit? battery was replaced just 1 month prior to alt replacement.  

Check the connector and pins to make sure you're getting a good connection there.  

Connections are all tight. While the 2 vehicles call for different alternator part numbers the output is the same. It's been working fine for the last few weeks with a piece of black tape over the warning light, any other ideas? there is no rhyme or reason to it, the light will come on for a few seconds at idle, go off for a few seconds etc - it will also act the same at speed. Flicker is a bad word, more like intermittant with no relationship to voltage output or engine speed.  

Did you pull the connector and look at the pins inside? Sometimes they will get bent or dislodged enough to cause an intermittent problem. Check the ground on both ends? Possible the internal regulator is going bad, test it or take it in to local auto parts store and have tested. Someone here more familiar with model variances may know if the two are compatible or not.  

What I really want to know is what causes the warning light to illuminate? on old systems the warning light acts as the trigger for the alternator, and when it starts putting out volts the light goes out. Obviously this isnt the case with this system as the output is the same whether or not the light is on. It's obviously not low voltage output, as the volts are reading a bit higher than with the original alternator - I was getting high 13's and the warning light never came on.  

On later models the PCM controls alternator output so that could be the difference between the two alternator types/years. I don't know if it's same on the earlier vans, probably not if alternator changed. I can't access my online factory service manual any longer and the Chilton doesn't help other than saying it's PCM controlled.  

i really hate to bring back an old thread, but i am having the EXACT same problem. i have a 2004 astro cargo. two weeks ago heading home from the city at 3am, the voltmeter started dropping from 14 all the ay down to nothing. i managed to get the astro into a parking lot. called a friend and jumped the van. it kept dying. the battery was two years old and the alternator was three years old. the battery was under warranty so i swapped it for a brand new one. same problem. this week i bought a brand new Delphi alternator. now my van is running great. reading 14.5ish volts but the battery light comes on, stays on for 10-20 seconds and then cycles back off for 10-20 seconds and repeat. at idle, at speed, all the time. i have checked every fuse, every ground and every possible wire i can find. does anyone have any clue what this could be, or what exactly the battery light is indicating when it flashes in this intermittent pattern? thank you all so much for any info you may have.  

Sounds like it is indicating an intermittent charging issue. I would really check the connector on the alternator and perhaps splice in a new one as it the likely culprit. I repaired my connector several years ago after similar issue and it's been fine since. Just unplugging and plugging back in doesn't mean it's making a solid connection.  

I know the older vans had an internally regulated alternator that determines current by the amperage drain on the B+ terminal, the "L" terminal just gets the alternator going. I was under the impression that the last models made were regulated in the ECM, so you'll want to look at the connector and see how many of the 4 wire positions are actually populated by a connection. If there is more than one, then you're likely looking at an externally regulated alternator....might be just easier to look up to see if there is a different part number between a 98 and a 2004...  

2001-2004 is a different alternator than 1996-99  

My new to me 00 awd does the same thing , while on the road seems like just the light comes on , but as i was stationary the other night everything electrical in the van suddently went low for a bit and i saw that red batterie light was on , then gone back to normal , beats me what the heck s going on ,mine certainly as a drop in power at idle when it happends , both volt meters say 13.5 to 14 steady while driving .  

My 02 Astro had a similar issue with the battery light being on most of the time but volts being steady above 14 regardless if the bat light was on or off. It just developed that problem and after playing with connectors and connections, I just gave up worrying about it as it was obviously charging and running well besides that. I just didn't pay attention to the light anymore. Then about 6 weeks later, I was driving along and realized I hadn't seen the light that day and it hasn't come back on since. Who said patience isn't a virtue?
